The beverage industry relies heavily on the sale of preserved foods. These foods keep their freshness, taste, aroma, and above all, their quality. But how does it stay so good, even after staying fresh for days or even months? That’s because of hot-fill packaging. Unfortunately, many people are unaware of this preservation technique. Hot-fill packaging is a process that involves filling food into containers at high temperatures. These containers can be made of plastic, glass, or any other material. Before discussing the steps involved in hot-fill packaging, let’s first cover the basics of this process.

 

Hot-fill packaging is a process used to preserve liquid beverages. This process involves heating the beverage to around 85°C. This liquid is then quickly poured into the containers. This high-temperature liquid has no germs and also sterilizes the surface of the containers. The container is then sealed and made airtight to preserve the beverage.

 

As you know, foods and beverages start to spoil after a few hours. As a result, selling hot-filled beverage products has become difficult. That’s why hot-fill packaging has become very popular. This method not only helps preserve the food but also eliminates microorganisms, such as bacteria and yeasts.  

 

During heating, all the microorganisms are killed. These heated beverages, when poured into the container, also sterilize the container. So the beverage, even if it remains in the container for months, stays fresh and retains its taste. This way, hot-fill packaging extends the shelf life of many beverage products. 

 

Commonly, heat-resistant materials that withstand high temperatures are used in this process. One often-overlooked point is that hot-fill packaging is very affordable and cost-effective. The reason is that it does not involve any complex machines or equipment. Conventional aseptic processes typically are complex and costlier. 

 

Additionally, foods or beverages with hot filling can be stored at any room temperature with ease. Transporting these food packages is easier because they don’t require continuous refrigeration. This refrigeration is common for sensitive food items and is very costly during transportation. All in all, hot–fill packaging proves to be great for producers, retailers, and customers alike.  

 

Step-by-Step Process: How Does Hot-Filling Packaging Work?

 

Got the basics of hot-fill packaging? This process starts with heating the product (beverages) and filling it into the containers. In the section below, I will discuss all the steps involved in hot-fill packaging. 

 

1- Product Heating at High Temperature

 

First, the product to be filled is heated to a temperature of 88–95°C. This heating is carried out using tubular or plate heat exchangers. Why? That’s because heating in tubular or plate heat exchangers ensures all parts of the product receive uniform heating. This heating is done for a while to kill all microorganisms, such as yeasts and bacteria. It is worth noting that overheating of products should also be prevented. If you overheat the product, it may affect its taste and flavor.

 

2- Hot Filling of Product into Containers

 

The second step is filling the heated product into the container. This container must be heat-resistant and can withstand sudden thermal shock. It is worth noting that different filters are used during filling of containers with the products. These include gravity and piston fillers, and their usability depends on the product’s viscosity. If the product is less viscous, a gravity filler is used. 

 

However, for a more viscous product (e.g., sauce), a piston filler is the best option. As you know, container sterility is of utmost importance during filling. That’s why the product is poured into the container when it is very hot. This heated product sterilizes the container, making it safe for the product. If the container is not sterilized, it can cause several issues with the quality of the product it contains. 

 

3- Sealing the Container

 

After filling the container, the next step is to seal the container and make it airtight. These containers can be strong glass jars, heat-resistant glass bottles, and so on. When a product is poured into a container, it generally has a temperature over 80°C. After this pouring, the container must be closed immediately. When closing, you should use automatic cap-closing machines. These machines will close the cap on the container perfectly. 

 

These machines use the right torque when closing the cap. This way, the container becomes airtight, which is a significant advantage. If the container is not airtight or the cap is put on a bit late, this can cause the poured product to pick up bacteria and other microorganisms. This will affect the product’s taste, flavor, and quality. Therefore, it is crucial to immediately seal the container after the heated product (liquid) is poured into it.

 

4- Inversion or Rotation of the Container (Cap Sterilization)

Inversion of the container is another important step in the hot-fill packaging process. Once the product is poured and the cap is closed, the container is turned upside down. Keep the container upside down for one minute. Why? The reason is that the hot product will move towards the inner side of the cap and come into contact with it. 

 

You can also rotate the container if you don’t want to keep it upside down. However, I prefer to keep the container upside down to ensure the best sterilization of the cap’s inner side. This way, the inner side of the cap and neck of the container will get hot. As a result, these parts will also be sterilized. 

 

Any bacteria or any other microorganism present on the inner side of the cap will be killed as well. This inversion of the bottle to heat the cap must be done quickly after sealing. If it is done late, the product will cool and won’t kill the germ effectively. If not properly followed during the inversion process, the preserved food may spoil over time.

 

5- Cooling Process

 

Cooling is the final step in hot-fill packaging. In this step, the product should be cooled from 85 to 90 degrees Celsius to 40 degrees Celsius. For this cooling, different techniques are used, i.e., using cold water or air on the container. Remember, the container must cool slowly and in a very controlled manner. 

 

If done quickly, the temperature will drop from high to low. This sudden temperature change will cause thermal shock, which can cause the container to break. Therefore, you should always use a cooling method that reduces the temperature slowly. This way, the container avoids thermal shock. After cooling, the product filled in the container is ready for labeling. After labeling, a well-packaged product is sent for sale.

 

Common Materials Used in Hot-Fill Packaging

 

As I said above, the selection of material for hot-fill packaging is crucial. If the material is weak, it would break, resulting in hot-fill packaging failure. Materials you choose must be strong and have heat and thermal shock resistance. Here is the list of common materials used in the hot-fill packaging process:

 

  • Polypropylene (PP)
  • Heat Resistant Glass
  • PEN (Polyethylene Naphthalate) 
  • PET (Polyethylene Terephthalate)
  • HDPE (High-Density Polyethylene)

 

All these materials are used in hot-fill packaging. However, the use of heat-resistant glass and HDPE is much more common than that of others. Why? The reason is that both of these materials can withstand temperatures above 95 degrees Celsius. Additionally, they also perform well against sudden thermal shock. This makes them excellent options for hot-fill packaging. That’s why you’ll see most preserved liquids are available in different glass bottles or jars.

Undoubtedly, hot-fill packaging is an excellent method for preserving food and beverages. In fact, this method can keep the beverage in good condition for many months. Despite many advantages, this method of food preservation has some drawbacks and challenges. Before choosing hot-fill packaging, it is important to understand these challenges:

 

  • Risk of Container Cracking

 

First, this process involves heating the product at high temperature. After this, the heat-treated product is poured into the containers. During this pouring, the container is exposed to high temperatures. As a result, the container can crack, break, or deform if it is made of weaker materials. You’ll have to use high-quality, heat-resistant material for the hot-fill packaging.

 

  • Strict Protocols 

 

Hot-fill packaging has strict requirements. If not followed, the food to be preserved can develop an unpleasant odor or degrade. For example, you should pour the hot beverage immediately into the container. Once poured, the container cap must be sealed immediately. After this, the container must be turned upside down to heat the cap’s inner side. Delay in any of these steps would result in the entry of microorganisms into the beverage. As a result, this preserved food will get a bad taste and lose its freshness.

 

  • Difficulty in the Cooling Phase 

 

The cooling process, the last step in hot-fill packing, can be another challenge. This step requires slow cooling to prevent a sudden change in temperature in the container. Therefore, you will have to use either air or cold water. This cooling down of the container must be done in a controlled manner. Small mistakes can result in cracks in the containers.

 

  • Margin of Error is Small in Cap Securing

 

Sealing the container and using the correct cap are crucial. If sealing is not airtight, it would result in contamination of the food stored in the container. Additionally, various types of closures are available. Some of these include screw caps, lug caps, and so on. If the cap is not fully tightened, it would affect the quality of the stored beverages. This means the margin of error is very small for hot-fill packaging. 

 

  • Less Suitable for Heat-Sensitive Beverages

 

One thing often ignored is the sensitivity of the food that is being stored. If food is very sensitive, this requires even more care. Such foods require precise heating temperatures. After this, their pouring should be done more carefully. Even the smallest mistake would cause these heat-sensitive foods to degrade. If your beverage is very heat-sensitive, I recommend not using hot-fill packaging with these methods.
